A client approached PrototyperLab with the goal of creating a set of Halloween-themed bicycle costumes that were fun, visually recognizable, low-cost, and easy for end users to install. The challenge was designing costumes that mounted securely to an adult bicycle without interfering with wheels, pedals, chain, or rider movement.

PrototyperLab developed four designs—T-Rex, Unicorn, Rocket, and Eggplant—and produced a 50-unit small batch for retail testing.

The Problem

The client needed a seasonal novelty product that met four strict requirements:

Traditional factories would reject the project due to low MOQ, and most costume concepts conflicted with bicycle geometry and rider motion.

The Solution

PrototyperLab designed a lightweight foam-based costume system using:

Each costume was engineered with clearance zones mapped around wheels, pedals, knees, and cables.

Final designs included:

Our Process

1. Engineering & Geometry Mapping

The team identified all mechanical and rider movement zones:

Costume boundaries were defined around these paths to guarantee no interference.

2. Prototyping & Fit Testing

Rapid prototypes were fabricated and tested for:

Adjustments were made until all four designs passed clearance and stability requirements.

3. Attachment System

A universal mounting system was created:

4. Small Batch Production (50 Units)

Once prototypes were approved, PrototyperLab produced:

Total run: 50 units across all four designs

All units shipped on time and within budget.

The Outcome

The client received four market-ready bicycle costume SKUs:

All designs met the project requirements:

The product line is now suitable for Halloween events, parades, social rides, and e-commerce launch testing.
